Hi gary,

You're going to have to be more specific about what kind of rocket you're making, the nozzle size, and the type of rocket fuel you are using.

hi gary, the "hole" as you call it in the top end plug is called the "passfire" ;) as to the cause of the pop i'd hazard a guess and say the end plugs blowing out because its been weakened, try putting the hole closer to the side of the tube, and a thicker clay plug.
one question.. end burner or core burner?, end burner's are harder to dial in to lift a payload

My guess is that you are making an endburner. I would say the nozzle is getting blown out, giving the popping sound mid flight. The fuel is still burning inside the casing giving no thrust so the rocket comes back down. The fuel then burns on the ground as you stated until reaching the bulkhead (top clay plug) and igniting the flash.

You need to ram the nozzle harder and maybe increase the nozzle diameter.

i have by no means got my rockets working well. but what i have found is a tool on ebay. its a brass tool, that has a plate with a spindle to give a center core. it also gives a taper to the nozzle hole.

the only thing i have added is a piece of 2"x2" with a hole that will sleeve the tube so the ramming doesn't burst the tube, as i only seem to be able to get spiral rolled tubes.

could be the delay grain, how much of a delay do you have above the core?
